A food plant runs at least four floor conditions, and one system is wrong in three of them.

The four are dry production and storage, wet process at ambient temperature, high-care ready-to-eat rooms where the hygiene risk is highest, and cold rooms where temperature is the load. Each has its own build-up, detail and failure mode.

This article sets out the four zones, the questions that assign a room to one of them, the build-up each zone needs, and the boundary details that decide whether the whole thing works.

The four zones, and the questions that separate them

The first question is not what the floor is made of but what lands on it. Water, fat, sugar, acid, hot cleaning chemical and cold each load a film differently, and the combination decides the family before the brand is discussed.

Good food plant zoning starts with cleaning method rather than product name. A dry room is brushed and vacuumed, a wet room is hosed, and a high-care room is cleaned to a validated procedure with a written record. That record is a better guide than the label on the tank.

In practice the zones overlap at the edges, which is why the drawing matters more than the table. The third question is what happens at the boundary between zones. Most food plant zoning drawings stop at the door frame, and the door frame is exactly where water arrives, boots track and the first failure appears.

A wet area flooring specification written before the cleaning method is chosen will usually be wrong in one direction or the other. Answer the three in order and the zone usually names itself. Where a room is genuinely mixed, wet area flooring should be split into two specifications with a drawn boundary, rather than one heavy system chosen for both.

Dry production: the zone that is usually over-specified

Dry area flooring is the most over-built floor in most plants. A 0.5 to 1.0 mm epoxy over a prepared slab is durable, cleanable and inexpensive, and it does not need a six-millimetre screed to survive a dry store.

What dry area flooring does need is abrasion resistance and a joint layout that can be swept. A dry process area with too many saw cuts collects dust, and dust in a flour or sugar room is both a cleaning problem and an ignition risk.

A dry area flooring budget is mostly a joint budget, because joints decide both the appearance and the failure pattern. Failures in this zone are mechanical: worn traffic lanes, chipped edges at door frames, and coating lifted where a pallet truck turns. Repairs are local and cheap, which is the other reason not to over-build.

A dry process area can be repaired during a shift, while a dry area flooring repair in a cold store usually needs the room emptied. Where the room is below 5 °C, the zone changes completely. Cold store flooring is a separate specification with a different failure mode, and the change happens at a threshold rather than at a wall.

Wet process: designing for the washdown

A wet process area is washed, and the washdown is the design case. Water at 40 to 60 °C, detergent, and a hose that reaches every corner, twice a shift, for years.

Wet area flooring in a wet process area has to do three things at once: drain, resist the chemistry, and hold a class that still works when the floor is wet. A system that does two of the three fails on the third within a season.

The usual answer is a cementitious urethane or a heavy polyurethane at 4 to 6 mm.

That build-up carries a cove at the wall, a formed collar at every outlet, and a drainage detail that keeps water moving rather than pooling against a kerb.

Den slip resistance classification in this zone is doing real work. R11 is the common baseline and R12 where fats are present, and the class has to be consistent across the room rather than only at the door where the tester stood.

High-care RTE: where the detail is the product

Figure 1: A zone plan is the first drawing of any flooring specification, and the boundaries are the part that matters.

High care RTE flooring is not a wet room with better resin. The hygiene risk is higher, the cleaning is validated, and the floor has to be demonstrably cleanable rather than merely smooth.

High care RTE flooring is also where the floor is inspected most often, so a detail that looks acceptable on a drawing has to survive a torch and a mirror. That means a dense surface, a cove radius of 75 to 100 mm, as few joints inside the room as possible, and drainage that can be cleaned and inspected. Each of those is a drawing, not a data sheet.

A validated cleaning procedure is also a written procedure, and the floor has to make it possible to follow without cutting corners. High care RTE flooring also has to survive the chemistry at full strength. A high-care room washes with caustic at 70 to 80 °C, and a standard epoxy will fail at the bond line within a few years of that routine.

Where the room is also wet with fats and proteins, the specification converges on cementbaserad uretan at 6 to 9 mm. Where it is dry, a thinner system is right, and the slip resistance classification follows the cleaning record rather than the zone label.

Cold rooms: temperature as the load

Figure 2: The boundary is one square metre of engineering, and it decides whether the zoning holds.

Cold store flooring is specified by temperature and defrost behaviour, not by chemical exposure. The floor has to cure below zero, tolerate freeze-thaw at the door, and stay bonded to a slab that moves.

The critical items in cold store flooring are the threshold, the drain position and the insulation. A drain inside a freezer will freeze, and a threshold without heat will condense and then freeze, and both damage the floor around them.

The slip resistance classification in a cold room is usually lower than in a wet process area, because the hazard is ice rather than water. Where ice is expected at a door, the detail matters more than the class in the field.

A cold store flooring quotation and a wet process area quotation are rarely like for like, because one carries a cure-temperature requirement and the other does not. A cold room also sits next to a warm one. The wall between them is where condensation lands, and that boundary is a food plant zoning line where the floor should change.

Boundaries: where zoning fails in practice

A food plant zoning drawing without a boundary detail is a drawing that will be interpreted on site. Every boundary is a small piece of engineering. A door between wet and dry needs a threshold, a fall away from the opening, and a detail that stops water tracking in on boots and wheels.

A boundary between high-care and lower-care is usually a physical separation with a controlled crossing. The floor has to support that control, and a cove that stops at the doorframe is a gap in the argument.

The practical rule is that the heavier system extends one metre past the boundary, not to it. That overlap covers the transition, the frame and the first metre of traffic, which is where damage always starts.

A dry process area on one side and a wet area flooring on the other is the most common boundary in a packaged food plant, and the drainage detail at that door decides whether the dry side stays dry. Draw each boundary at 1:5.

A threshold detail that is drawn shows the frame, the fall and the change of system in one view, and it is the only way a contractor can price the transition separately from the rooms either side. Without it, the transition becomes an allowance, and allowances are where quality disappears. If it cannot be drawn it cannot be built, and the contractor will improvise with sealant, which is the beginning of the next audit finding.

Table 1: Zone, build-up and the detail that decides it.

Zone

Build-up

Deciding detail

Dry production

Epoxy 0.5–1.0 mm

Joint layout and abrasion

Wet process

PU 4–6 mm or CU 6 mm

Drain collar and fall

High-care RTE

CU 6–9 mm

Cove radius and cleanability

Cold room

Low-temperature MMA or PU

Threshold and drain position

The zone schedule a contractor can price

A zone schedule is a table with four columns: room, zone, build-up, and the details that apply. It replaces the paragraph of prose most specifications use, and it makes three quotes comparable.

A schedule with ten rows and four columns takes an hour to write and saves a week of queries. Each row should name thickness and aggregate, because those two numbers decide both the cost and the slip resistance classification. A row that names only the family will be priced at the thinnest interpretation of it.

A food plant zoning schedule should also mark boundaries explicitly, with a note that the heavier system extends one metre past the line. That note prevents the most common transition failure in food plants, and it gives the contractor a line item rather than a guess about what the boundary costs.

The schedule is also where wet area flooring becomes a number a buyer can compare, because every row carries a thickness. Attach the drainage detail drawings to the schedule rather than to an appendix, and number them to match the rows. Contractors price what they can see, and a detail in an appendix is a detail that gets value-engineered out of the job.

Where one system across the plant goes wrong

One system everywhere is a procurement convenience, not an engineering decision. It over-specifies the dry rooms, under-specifies the high-care rooms, and puts a rigid film into a freezer where it will crack.

A single system also hides the cost of the rooms where it is wrong, because the saving shows on the first invoice and the repair shows three years later. The cost argument used to defend it rarely survives the second repair. A single-system plant typically pays for one heavy repair in a cold room and one wear replacement in a store within five years, which exceeds the saving.

Where a plant wants one supplier and one warranty, that is achievable with a zone schedule from a single manufacturer. One supplier and one system are different requirements, and conflating them is how wet area flooring ends up specified in a freezer.

A dry process area can also be the place to save money without risk, because the load is mechanical and the system is thin. That is where a lower first cost is genuinely available, not in the high-care room.

Table 2: The questions that assign a zone.

Question

If yes

If no

Is the floor hosed during cleaning?

Wet or high-care

Dry

Is the product ready to eat after this room?

High-care

Lower care

Is the room below 5 °C?

Cold

Ambient

Are fats or hot oil present?

Raise the slip class

Standard class

Table 3: What each zone’s specification must contain.

Zone

Must state

Dry

Thickness, aggregate, joint plan

Wet

Fall, collar, slip class, chemistry

High-care

Cove radius, joint count, cleaning validation

Cold

Application temperature, threshold, drain position

Frequently asked questions

What is the difference between a wet area and a high-care area?

A wet area is defined by water on the floor during cleaning; a high-care area is defined by the hygiene risk of the product. High-care usually is also wet, but it adds validated cleaning, tighter cove details and a higher expectation of cleanability, which is why the two need separate clauses.

Can one system cover the whole plant?

It can be specified, but it will be wrong in at least two zones. A system heavy enough for high-care is expensive and unnecessary in a dry store, and one thin enough for a store will fail in a freezer. One supplier and one warranty are achievable without one system.

What slip class does a wet process room need?

R11 is the common baseline, R12 where fats are present. Set the class per room and check it after the floor is laid, because the aggregate rate that delivers it is fixed during application rather than on the data sheet.

Does a dry store need a resin floor at all?

Often yes, for dust control and cleanability, but not at wet-room thickness. A 0.5 to 1.0 mm epoxy is usually enough, and the money is better spent on joint layout and on keeping the coating out of the traffic lanes where it wears.

Why do specifications fail at zone boundaries?

Because the boundary is a detail and details are drawn last, if at all. Water tracking, thermal movement and traffic all concentrate at a door, so the heavier system should extend a metre past the line rather than stop at it.

How do I assign a zone to a mixed room?

Split it. A room that is dry for most of the week and washed on Friday is two specifications with a boundary, not one compromise. The boundary drawing is the deliverable that makes the split work.

Is a cold room just a wet room at low temperature?

No. A wet room is specified by chemistry and washdown, a cold room by temperature and defrost behaviour. The floor has to cure below zero, tolerate freeze-thaw at the door and stay bonded to a slab that moves, which is a different set of requirements.

Why food plants work with Kaida Paint

Kaida Paint supplies epoxy, polyurethane, cementitious urethane and MMA systems, so we have no interest in selling one family across a plant. Send a room schedule with the cleaning method and the temperature for each area, and we will return a zone table with thickness, aggregate and the details that apply. Where wet area flooring is being written into a specification, we will mark the rooms where a lighter system is the better buy.

Wet area flooring is the phrase most specifications use, and it describes perhaps a quarter […]

[1
2103,2160,2158,2159,2157
post-9703","post","type-post","status-publish","format-standard","has-post-thumbnail","hentry","category-faq","tag-cold-store-flooring","tag-dry-area-flooring","tag-food-plant-zoning","tag-high-care-rte-flooring","tag-wet-area-flooring

Choosing Flooring by Zone: Dry, Wet, High-Care, Cold

<meta name="description" content="Wet area flooring is one of four zones in a food plant.
