The plants that spend least on floors are usually the ones that inspect on a calendar and repair in batches, rather than the ones that buy the most expensive system.

The purpose of the schedule is to move spending from the emergency column to the planned one. Three systems behave differently enough that they need three schedules: a thin epoxy, a polyurethane and a cementitious urethane. The intervals differ, the cleaning differs and the repair method differs.

This article sets out what to inspect, how often, what to record, and how to turn the record into a budget line rather than an argument.

Why a schedule beats a memory

A resin floor maintenance schedule exists because a floor fails gradually and then suddenly. The gradual part is visible for years to anyone who looks, and the sudden part is a shutdown that appears in the production plan with no warning.

A resin floor maintenance schedule converts the gradual part into dates. It is unglamorous, it fits on one page, and it is the difference between a repair and an emergency.

For resin floor maintenance, the room is the unit of planning, not the building. The schedule should be per room rather than per building, because rooms fail at different rates. A single annual inspection of a whole plant will miss the one room that matters.

It should also name a person. A schedule with an owner gets done; a schedule in a shared folder gets read once.

The first year of a programme is mostly data collection, and that is fine. Where a room has no history, start with a walk and a camera. Two photographs per room, dated, give you a baseline that any future comparison can use.

Keep the photographs where the maintenance team can find them, not in a project folder. The value of a baseline is that it is available when somebody asks.

Inspection: what to look at, and how often

an inspection frequency of twice a year is a reasonable baseline for a wet process room, and once a year for a dry store. Add an inspection after any repair, defrost fault or chemical spill.

Epoxy floor maintenance in a dry area is mostly about wear at doorways and under pallet trucks, which is easy to see and easy to record. The same inspection in a wet room should include the cove and the drain collars.

An inspection that does not produce an action is a walk. The inspection should look for six things: wear through the film, lifted edges, cracks, damage at details, standing water and colour change. Each one has a different remedy and a different urgency.

Photograph the same four locations each time, from the same angle. A comparison that is not like-for-like is a comparison that will be argued about.

A resin floor maintenance record that cannot be compared across years is not a record, it is a diary. Record the result as a simple score per room rather than a paragraph. A score of one to five per location produces a trend; a paragraph produces an opinion.

Where a room scores badly twice in a row, the inspection frequency procedure has done its job: it has found the problem before the shutdown.

Cleaning regime by zone

A cleaning regime that is right for a dry store will damage a cementitious urethane, and one that is right for a washdown room is unnecessary in a packaging hall. The regime follows the zone.

The regime is where most resin floor maintenance money is actually spent, and where most is wasted. In a wet process room, the regime is usually a daily wash with the process chemical, a weekly deeper clean and a monthly check of the corners. The corners are where the chemical attack shows first.

Epoxy floor maintenance in a dry area is mostly dry cleaning: brushes, vacuums and a occasional damp mop. Wet cleaning a dry floor puts water where the detail was never designed for it.

The regime should name the chemical, the concentration and the contact time, in the same way a sealant specification does. A regime that says suitable detergent is not a regime.

Where the chemical changes, the cleaning regime should be reviewed with the warranty in hand. A stronger caustic is a different exposure, and the cover may no longer apply.

The regime also has to be realistic for the shift that will carry it out. A procedure that needs two people and forty minutes will be abbreviated on a busy night, and the abbreviation will be in the corners where the damage starts. Put the regime on the wall of the room it applies to. A procedure in an office is a procedure that the night shift has never read.

Wear mapping and the doorway problem

Wear mapping is the practice of recording where the film has thinned, rather than waiting for a hole. It is done with a simple drawing and a note per area, and it takes ten minutes a room.

Doorways, turns and the fronts of machines wear first, and they wear in a pattern that repeats across plants. Marking those areas on the drawing gives the next inspection something to compare against.

Where wear is visible as a colour change, the film is already thin. Where aggregate is visible, the film is gone at that point and the surface is no longer cleanable.

Epoxy floor maintenance in a traffic area is usually a recoat rather than a patch, because the wear is spread rather than local. Patching a worn lane produces a stripe that wears differently from its surroundings.

Record the depth if you can measure it, and the area if you cannot. A wear mapping that records area only is still useful, because it shows the pattern.

Review the map before the annual budget, and use it to decide which rooms are recoated and which are left. That is the point at which a map becomes money.

Chemical attack, and what to track

Chemical attack rarely looks like an attack. It looks like a patch that has gone dull, a surface that chalks, or a film that softens under a spill and then hardens again.

The first sign is usually colour loss in a specific place, under a tank or beside a drain, rather than across the room. That pattern tells you the exposure is local and the fix is local.

Track the chemicals in use, with concentration and temperature, and compare them with the resistance data at handover. A change in the sanitation routine is a change in the exposure.

Where a spill is concentrated, the answer is often a detail rather than a product: a kerb, a tray or a local upstand that keeps the chemical away from the joint.

Record every spill that was not cleaned within the shift, however small. Three entries in the same place is an argument for a detail change rather than another chemical attack repair.

The cleaning regime should include a rinse step after the chemical, because residue is what continues to attack the film after the wash is finished.

The patch register and its use

A patch register records each repair with a date, a location, a cause and a material. It is the single most useful document for deciding whether a room needs a recoat or a rebuild.

The register also supports warranty claims, because it shows the floor was maintained rather than neglected. A supplier is more likely to honour a claim when the history is legible.

Review it quarterly, and look for repeats rather than for totals. Ten patches in ten places is normal wear; three patches in one place is a detail problem.

The register should name the material and the batch, so a later repair can match. A patch that cannot be matched will be replaced with something incompatible.

For resin floor maintenance, a register started today is worth more than a perfect history that was never kept. Where a plant has no register, start one with the next repair. It does not need history to be useful; it needs to exist before the next failure.

Keep it with the drawings rather than in a maintenance system nobody opens. A register that is hard to find is a register that will be recreated from memory.

Recoat interval, and planning the window

A recoat interval is set by the system and the room, not by the calendar. A 1 mm epoxy in a wet area is typically five to seven years; a 6 mm urethane is ten to fifteen.

A resin floor maintenance plan that ignores the interval is a plan that reacts. The interval should be written into the schedule with a review point at 70 percent of it. That review is when the decision is made, not when the floor fails.

Epoxy floor maintenance planning also has to include the window: a recoat needs a closure, and a closure needs a production plan. Starting that conversation a year ahead is normal in a large plant.

Where the recoat interval is short, the schedule should say why: chemistry, temperature, traffic or cleaning. A short interval with a stated cause is a manageable problem; one without a cause is a mystery.

The window is often harder to find than the money, because production plans are built around demand rather than around floors. Booking a provisional window a year ahead costs nothing and gives the plant an option. Consider a partial recoat where wear is local. It is cheaper than a full room and it can be done in a shorter window, provided the edge is prepared properly.

Record the actual interval after each recoat, and compare it with the estimate. That comparison is how a plant learns its own floor behaviour.

The budget line behind it

A maintenance budget that is built from the register and the wear map is easy to defend, because every number has a location and a date behind it.

The line should include inspection time, cleaning consumables, patch material, and the provision for the next recoat. Most plants fund the first three and discover the fourth.

The maintenance budget should be a provision rather than a spike. Spread the recoat provision across the years between recoats, so the budget reflects the work rather than the year it lands. A maintenance budget that spikes once a decade is a budget that gets cut.

Include downtime in the provision, even if it is notional. The hours a room is closed are the largest part of the cost and the part most easily forgotten.

Review the budget against the actual spend once a year, and adjust the schedule rather than the number. A variance explained by a chemical change is useful information; a variance explained by nothing is a warning. A schedule that is wrong is cheaper to fix than a budget that is fictional.

Finally, keep the epoxy floor maintenance plan to one page per plant. A plan that is longer than a page is a plan that nobody uses. One page per plant, one line per room, and one date for the next inspection is enough to run the programme for a year. Everything else is detail that can live in the folder behind it. The date is what turns a document into a programme, and it costs nothing to write.

Table 1: Inspection frequency by room type.

Room

Inspection

Focus

Wet process

Twice a year

Cove, drains, wear

Dry store

Once a year

Doorways, joints

Cold room

Twice a year

Doors, cracks, ice

After any repair

Within a month

The repair itself

Table 2: Recoat interval by system and room.

النظام

Wet process

Dry area

1 mm epoxy

5 to 7 years

10 to 15 years

3 mm polyurethane

7 to 10 years

10 to 12 years

6 mm urethane

10 to 15 years

15 years plus

Table 3: What the register should capture.

Field

لماذا

Date and location

Shows repeats

Cause

Separates detail from material

Material and batch

Supports matching and claims

Photograph

Answers the next question

Figure 1: Wear at a doorway reads differently from wear in a lane, and the pattern decides the repair.

Figure 2: Twice a year, same four locations, same camera angle.

Frequently asked questions

How often should a resin floor be inspected?

Twice a year in a wet process room and once a year in a dry store, plus an inspection after any repair or spill. Photograph the same locations each time so the comparison is like-for-like.

When does a floor need recoating rather than patching?

When the wear is spread rather than local, or when aggregate is visible across an area. A patched lane wears as a stripe, at a different rate from the floor.

What should a cleaning regime specify?

The chemical, the concentration, the contact time and the rinse. A regime that says suitable detergent is not a regime, and a change of chemical is a change of exposure.

What is wear mapping?

Recording where the film has thinned on a drawing, with a date, so the next inspection has something to compare against. It takes ten minutes a room and shows the pattern.

Why keep a patch register?

Because repeats matter more than totals. Ten patches in ten places is normal wear; three in one place points at the detail, and the register is what makes that visible.

How do I budget for maintenance?

From the register and the wear map, with inspection time, consumables, patch material and a provision for the next recoat spread across the years between recoats.

Does cleaning chemistry affect the warranty?

Yes. Resistance is rated at a concentration and temperature, and a stronger chemical is a different exposure. Review the regime against the warranty whenever the chemical changes.

Why food plants work with Kaida Paint

Kaida Paint supplies a maintenance schedule with the floor, by room and by system, with the recoat interval and the inspection points marked.
